The stockout that was predictable
A production line stops because a critical material ran out. The plant manager calls the supply chain team. The supply chain team checks the ERP. The last purchase order for that material was delayed — a supplier issue flagged two weeks ago, acknowledged, and then forgotten in the operational noise.
The information was available. Nobody connected it to the inventory model fast enough.
How inventory risk accumulates
Inventory risk rarely arrives as a sudden event. It builds:
A supplier confirms a delay. The delay affects an inbound PO. That PO was covering a two-week demand window. Current stock covers five days. The delay is fourteen days. The gap is nine days.
Each of those data points exists in a different system. ERP holds the stock position. The supplier system holds the delay confirmation. The production plan holds the demand rate. No single system connects all three automatically.
What continuous inventory monitoring looks like
An autonomous inventory layer runs the model continuously:
- Pulls current stock positions from WMS
- Pulls inbound PO status and expected dates from ERP and supplier systems
- Pulls forward demand signals from the production plan
- Recalculates stock cover in real time as inputs change
When the inbound PO is delayed, the model reruns immediately. The new stock cover is calculated. If it falls below a defined threshold, the system acts — not after a weekly planning cycle, but within minutes of the delay being confirmed.
Acting before impact
With four days of stock cover remaining and nine days of supply gap, the options are still open:
- Alternate supplier with six-day lead time can cover the gap
- Domestic procurement is available at premium
- Production schedule can be adjusted to defer consumption
An autonomous layer generates these options, calculates the cost and lead time implications of each, and presents them to the procurement team with a recommendation — before anyone knew there was a problem.
The difference between a managed risk and a crisis is often measured in hours. Continuous monitoring provides those hours.
